His are a little bit different, but essentially the same principle. You have to tear the axle all of the way down in a D30 and D44. Tearing the axles down and putting them back together is the most time consuming portion of it all. I would wait until you have to take your shafts out for another reason.

Dana 30s and 37s will work just fine. You can read all you want to. I ran 37s on a D30 for 2 years without any issues. I changed the ball joints once or twice a year because I wanted to, but with alloys and everything set-up properly, I had no issues. Just don't pick some monsterous tire like a pitbull or krawler. Everyone has their own opinions on things, but that is my first hand experience with it. I was not nice to my rig either. It was trailered to and from and wheeled very hard as weheel as compete in RcRocs.

Cory "HardColor" uses an industrial stripper. I do know that aircraft stripper does not work on his coating. His sandblaster worked on anything I have ever needed it for... Im sure he would sandblast or strip it for you, look in the service directory and give him a ring.

I've got the plasma in Dover, but really I think the drill press will be a much better route. I would hole saw 3/16 all day long. I know it is a pain to pull the bumper off, but it would be a much cleaner and more exact cut.

Yea we were both thinking of the relief cut, but neither made mention of it. Its ok. We will get it done.. I am not too worried. HAHA I have an impact socket that I made with a 7/8" socket and 7/8" allen wrench. I can let you use it if youd like. I also have a hunk of 7/8" allen that I will give you. If need be I have a normal 7/8" allen that works will with a cheater tube. I have gotten pretty good at taking them off at this point after fucking with mine for 3 days...
